Did they actually test the bike with another TCI or just assumed its the box? I would recomend testing from another bike first, and you can open up the box you have and solder the connection inside.

No they haven't tested it with another one as they don't have another one to test it with. I don't know of anyone who has an XT here otherwise I would ask to swap them over and see what happens. I have been told that the CDI is pretty much bullet proof and that the mechanics don't have the knowledge of an XT. I am going to strip the bike back and check every signed wire in the loom to see if it's a possible broken wire somewhere.

Sounds like this bike shop just swaps things until it works again.

It's not impossible, but if it was working fine before they had it apart it seems more likely a wire or plug has been damaged or finally failed in the process.

I am edging towards a failed wire or plug rather than the CDI at the moment, but if I could have found someone with an XT to check it then I will, but in the mean time it's wire checking.

THe trouble wit h" testing with another one " is not that they have not done it ( as they should of course ) but that they did not think about it !!!
Like Ted said, it is the kind of "mechanic" that remove all parts he thought MIGHT be wrong until it works .

A good one has a "global" idea of the machine ( i mean THIS very machine) and try to improve the running , comparing to this "ideal" one ( if ti sounds at Pirsig it does :scooter:).

Maybe on a technical book somewhere ther is a way to test all this electic/electronic device . used to be for the old ' XT .

After reading all again, I presume that it might be an ignition matter : advance wrong sometimes or no ignition, not sure :Beach:

Address these things. In this order.

1. Have the carb filter checked or removed. Refit and test ride.

2. Have the timing checked again.

3. Test, swap or replace the coil.

4. Swap or replace CDI.

Get a different shop, the bike will then be ok, in the right hands, talk to them abit if they dont feel right go to another or get a referal from here, Checking an old bike never hurts anyway, go to the xt600 info , prep the bike( mostly just checking n cleaning, lubing) and get back with us after your rtw.If you cannot do these things , or learn then, a new bike is in order. Bike knowledge is still king in my book.

Did you get this sorted? I have a spare CDI that you can try and I'm in Brisbane.
But agree with the timing being off one tooth..

I'd expect it to be cam chain one tooth off.

If you search back through, i posted a thread on how to take the rocker cover off without removing the engine or taking the carbs out.

Checking the timing is quite easy from there. From memory (please correct me as I've not done it for a year!) piston at TDC and the dots on the upper cam wheel should be parallel to the face of the rocker box.
