Intercooling a 200 TDi
If you retrofit a large intercooler to a TDi, does it impede airflow and risk overheating?

What do you mean ? You want to remove your current (oem) intercooler? I wouldn't do that especially if your current system is designed to work WITH an intercooler as it will indeed overheat and won't do any good for your engine.
Please give us more details.

retrofit = fit afterwards, ie after manufacture.
Of course I dont want to remove the intercooler.
Should one fit a larger intercooler than standard (ie remove the OEM intercooler and fit a bigger one), will this impede airflow. Shall I use smaller words?

No, just clearer ones.
How exactly would a larger intercooler impede airflow? More specifically, airflow to what? To other areas of the engine compartment, to the radiator, to the air intake, or to the intercooler itself??
Be more specific, less cryptic, and less testy and you might be rewarded with an answer from someone who knows.
I don't, but someone might.

But lambasting me is waaay off topic...I mean I'm flattered, but this is hardly the place.
If you want advice, I'd reckon staying on topic...food for thought.
So how 'bout it: what exactly did you mean by 'restrict airflow' with a larger intercooler?

You guys should take a page from the general wisdom of the web:

Now, this subject was covered at length in another thread here http://www.horizonsunlimited.com/ubb...ML/000194.html and on many landrover and landcruiser forums all over the web.
The general wisdom is that for an engine that has the cooling system in good working order, a properly fitted large intercooler will not lead to engine overheating, just like large spot lamps sitting in front of the radiator make little difference. They may, however exacerbate problems that were already there.

Apparently, also, (this from a friend by email this morning) aftermarket intercoolers have coarse cores which a) help cooling but also b) help airflow.
It was in the strength of a vaguely-remembered thread that I was posting actually, as I half-recall SOMEone on SOME forum or other muttering darkly about their intercooler giving them grief in the Sahara.
Anyway solution found - thanks. Now I have to go talk nicely to Mister Bank......

If you have any concerns, then a larger version of the STD I/C should cause you no problems at all, the larger ones, have to impede airflow to a degree, and increase the temp of the airflow before passing through the rad, but it can`t be any worse than a air-con condensor in front of the rad, so all in all, you should have no probs, but if you want to err on the side of caution, go for a smaller one, not as much power, but also possibly less chance of damage. Follow the other thread, and if you start getting carried away make sure you fit and EGT monitor or you may pay the price.

This bloke is in OZ, he has sold a few over in the UK to a few people on the LRE forum, who seem very pleased with it, do a search on the LRE forum as there is quite a bit of info on there about EGT monitors.
Also the bloke who sells these goes by the user name LEO109 on the LRE forum.

Fitting a bigger intercooler will have a neglible effect on EGT. Colder gas in, but more of it, so similar exhaust gas temps.A big intercooler on a really hot day will be like a small intercooler on a really cold day.
Raising turbo boost pressure is what will cause problems with EGT.

If you just fitted a bigger intercooler that would be the case, but the idea of fitting a bigger intercooler is to be able to force more air into the cylinder by making the charge of air cooler and densor, then with this cooler denser air you can increase the fueling, this is what increases the EGT not the cooler pre-charge.
A bigger intercooler without increasing the fueling is`nt going to provide much of an increase of power.
